Module summary

This module covers essential aspects of chemical process plant design based on sound understanding of the chemical engineering principles and basic concepts surrounding the chemical process industry, design and manufacturing. The main design aspects include: process route evaluation, flowsheet synthesis, safety (HAZOP), environmental, sustainability, financial, project management and mass and energy balances, and plant equipment design.

Objectives

On completion of this module, students should:
1. Have an understanding of the basic concepts surrounding the chemical process industry, design and manufacturing;
2. Be capable of demonstrating process route selection, flowsheet synthesis and engineering design based on sound scientific and engineering data and arguments;
3. Be aware of the safety, environmental, sustainability, financial and other aspects associated with a major design project;
4. Have acquired the necessary skills to enable them to conduct a project with a significant degree of engineering competence;
5. Have experience of project organisation and management;
6. Have experience of working in design teams and communicating effectively within the team;
7. Be capable of disseminating their findings in written and verbal form.

Learning outcomes
1. Knowledge of research and development of chemical manufacture, together with understanding of fundamental engineering design and practice.
2. Principles of process chemistry, analysis and design of complex processes (e.g., mass and energy balances, chemical reactions, unit operations).
3. Methodologies for design of process equipment.
4. Environmental, safety (HAZOP) and sustainability issues.
5. Project management, cost and investment analysis.
6. Ability to apply HYSYS software for flow sheeting and process design.

Skills outcomes
On completion of this module, students should have the following skills:
- Analysis and design of chemical process plants;
- Use of spreadsheets (Excel) and HYSYS to solve mass and energy balances and process modelling;
- Process equipment design calculations;
- HAZOP analysis;
- Cost analysis and investment appraisal;
- Project management, team work and decision making;
- Literature review;
- Preparation of project plan, identification of milestones and targets;
- Conducting project meetings;
- Verbal presentation and written report preparation.


Syllabus

Students will work together in a group to design a chemical process plant. Each project will be supervised by a member of academic staff who will act as project supervisor and will be responsible for the assessment of that project. Students will meet with the supervisor on a weekly basis to ensure good progress within the project. In addition, a number of academic staff will be available to provide technical consultancy to groups of students on process technologies in semester 1 and equipment designs in semester 2. They will also attend a series of lectures and seminars dealing with relevant aspects of the planning, design and evaluation of the project and ethical issues.
Students will be responsible for the organisation and delivery of relevant aspects required in the project, as prescribed. Each group will be required to produce a project plan detailing the planning and execution of the project, an interim report [Part-1 (group) Report] at the end of semester 1, covering basic aspects of design (including raw materials/products, process route evaluation and selection, selected flowsheet design, SHE (including HAZOP), project management and mass and energy balances), and a final report [Part-2 (group/individual) Report] at the end of semester 2, covering plant equipment design (individual work), and process control/P&I diagram, economic evaluation and aspects of plant commissioning (group work). The equipment design element is compulsory for passing the module. Students will also be required to make verbal presentations on their equipment design findings at the end of the project in semester 2.

Opportunities for Formative Feedback

Students' progress will be monitored via:
- Submission of a project plan (semester 1);
- Feedback on process related calculations (e.g. mass/energy balances and equipment design) in weekly meetings with technical consultants;
- Part 1 report (semester 1);
- Plant equipment design report (semester 2);
- Verbal presentation (semester 2);
- Extent of participation and response to questions asked in weekly tutorials with supervisors;
- Attendance in lecture classes and tutorials.
